How to Cut Plywood with a Circular Saw

A clamped straightedge and a $70 saw cut sheet goods as accurately as a table saw, in a fraction of the space — and far more safely. Here is the whole method.

A sheet of plywood is 4 feet by 8 feet, weighs somewhere between 40 and 70 pounds, and is completely floppy until it is cut. Trying to steer one across a small benchtop table saw single-handed is the most genuinely dangerous thing most beginners do in their first year, and it is also the least accurate.

The professional answer is the same one that suits a beginner: leave the sheet where it is and move the saw. A circular saw running along a clamped straightedge cuts a sheet as accurately as anything in a cabinet shop, takes up no floor space, and costs a fraction as much. One thing deliberately not in that table: the blade. Buy a 40 to 60 tooth fine-finish blade in your saw’s diameter and arbor size, because the 24-tooth framing blade in the box will tear plywood veneer no matter how good your technique is. It is the cheapest large improvement available to you.

Rule one: support the whole sheet

Nearly every bad experience with a circular saw traces back to this. When a sheet is supported only at its ends, both halves sag as the cut progresses, the kerf closes on the blade, and the saw either stalls or kicks back at you. Supporting the sheet properly removes the hazard rather than managing it.

Two rigs work, and both are cheap:

  • Foam on the floor. A 2-inch sheet of rigid foam insulation laid on the garage floor, with the plywood on top. Set the blade to cut about a quarter inch past the plywood and you cut a shallow line into the foam, which lasts for years. Nothing sags, nothing pinches, nothing falls. This is the simplest and the safest rig there is.
  • A sacrificial grid on sawhorses. Lay four or five 2x4s across a pair of sawhorses, running perpendicular to your cut, and put the sheet on top. Set the blade depth so you cut a fraction of an inch into the 2x4s. Both halves stay supported the whole way.

What does not work is a sheet balanced on two horses with the cut running between them. That is the arrangement that pinches.

Rule two: set the blade shallow

Set the depth so the teeth project only about a quarter inch below the underside of the sheet. Unplug the saw or take the battery out before you adjust it — a depth adjustment is exactly the kind of two-second job during which a trigger gets bumped.

Shallow does three separate good things:

  • Cleaner edges. With less blade in the cut, the teeth enter and leave the veneer at a steeper angle, which slices rather than lifts the face fibers.
  • Less exposed blade. Only a quarter inch of tooth is ever below the work. OSHA’s woodworking machinery standard exists because exposed blade is the hazard; the same logic applies to a hand-held saw.
  • Far less binding. Less blade in the kerf means less surface for a closing cut to grip.

Rule three: good face down

This one catches nearly everybody once. On a standard circular saw the teeth travel upward through the material, so the blade pushes the fibers up and out on the top face. The underside gets a clean edge; the top face is where splinters appear.

So the face you want to look at goes down, and you mark your line on the back. This is the exact opposite of a table saw, where the blade comes up through the table and the good face goes up — which is why advice from a table-saw context gets beginners a chipped edge.

For thin or delicate veneers, add two cheap tricks. Run a strip of painter’s tape along the top of the cut line and cut through it, which holds the surface fibers down. Or make a scoring pass first: run the saw along the line with the blade set to just a sixteenth of an inch deep, then set full depth and cut again. The scoring pass severs the top veneer cleanly before the real cut disturbs it.

The straightedge, and the offset

A circular saw freehand along a pencil line will wander — not because you are bad at it, but because the shoe has no reference. Give it an edge to run against and the cut becomes as straight as the edge.

Any genuinely straight rigid thing works: a factory edge cut off a sheet of plywood, an aluminum level, a steel straightedge, a length of extruded aluminum. What matters is that it is straight, that it is clamped at both ends, and that the clamps are nowhere near the saw’s path.

The awkward part is the offset: the distance from the edge of the saw’s shoe to the near side of the blade. Every saw is different, and many are different on the left and right sides of the blade. Measure yours once, write it on the saw with a marker, and never measure it again.

Then clamp the straightedge that offset distance away from your cut line, on the keeper side, and measure the offset at both ends before clamping. A straightedge clamped a sixteenth of an inch out of parallel produces a tapered part, and you will not notice until the cabinet does not close.

Better: build a self-referencing cut guide

Twenty minutes and two offcuts remove the offset from your life permanently.

  1. Take a wide, flat base — a strip of 1/4 inch plywood or hardboard, about 12 inches wide and as long as you want to cut.
  2. Glue and screw a narrower, dead-straight fence along one side of it, set in from the edge by a bit more than your saw’s offset. The factory edge of a plywood sheet is ideal for the fence.
  3. Run the saw once down the whole guide with the shoe held against the fence. The saw trims the base to exactly its own offset.

From then on, the trimmed edge of the base is the cut line. Clamp the guide with its edge on your mark, run the saw against the fence, and the blade lands exactly where the edge sits. No arithmetic, no offset, no tapered parts — and the base acts as a zero-clearance backer, which improves the edge as well.

Make one guide about 100 inches long for ripping full sheets and a second around 52 inches for crosscuts. Label each with the saw it was trimmed with — a guide is only accurate for the saw that cut it.

Making the cut

  1. Check the guard. The lower guard must swing freely and snap back. Never tie, wedge or hold it open. Retract it with the lever only when a cut genuinely needs it, and let it close the moment the blade is in the wood.
  2. Check underneath. Nothing beneath the line but foam or sacrificial 2x4s. No cord, no hose, no extension lead, no foot.
  3. Eyes and ears. ANSI-rated eye protection every time — the American Academy of Ophthalmology puts workshop eye injuries firmly in the “common and almost entirely preventable” category — and hearing protection, because a circular saw in a bare garage is genuinely loud.
  4. Start off the work. Rest the shoe on the sheet with the blade clear of the edge, hold it against the guide, then pull the trigger and let the saw reach full speed before it touches wood.
  5. Feed steadily. A constant moderate rate. Forcing it burns the edge and bogs the motor; going too slowly burnishes and burns as well. Let the saw tell you the pace.
  6. Never twist to correct. If the cut wanders, stop, back out and start again. Twisting a spinning blade in a kerf is the classic kickback setup.
  7. Finish the cut and let it stop. Run right off the far end, release the trigger, and wait for the blade to stop before lifting. Modern saws with an electric brake do this in a second or two.

Getting parts exactly right

The professional habit worth copying is to cut twice. Break the sheet down into manageable pieces roughly a half inch oversize first, then come back and make a final accurate cut on each piece to its exact dimension.

There are two reasons. Small pieces are far easier to clamp, support and cut precisely than a full sheet. And sheet goods relax slightly when they are cut, so a piece cut to final size out of a stressed full sheet can end up a hair off anyway. Rough first, final second.

For short crosscuts — anything under roughly 6 inches — skip the straightedge and use a speed square as the guide. Hold its fence against the edge of the board, run the saw shoe along its blade, and you get a square cut without measuring an offset.

Kickback, in plain language

Kickback is the saw being thrown backwards toward you because the blade has been grabbed by the wood. On a hand-held saw there are only three realistic causes, and all three are avoidable.

  • The kerf closes on the blade. Caused by unsupported halves. Fixed entirely by the support rigs above.
  • The blade is twisted in the cut. Caused by correcting a wandering line mid-cut. Fixed by backing out and starting again.
  • The blade is dropped into a spinning start against the work. Fixed by starting the saw clear of the wood and letting it reach speed.

Stand slightly to one side of the saw rather than directly behind it, keep both hands on the tool where the design intends, and never reach underneath the sheet to steady the offcut. Our shop safety basics page covers the wider habits.

Dust: worth mentioning specifically

Plywood dust is not just wood dust — it contains the adhesive that holds the plies together, and there is a great deal of it because you are cutting through many layers. Cut outside or with the garage door open, wear a rated respirator rather than a nuisance mask, and connect the saw’s dust port to a shop vacuum if it has one. The shortcut worth taking

One last practical thing: most home centers will break a sheet down for you on their panel saw, usually free or for a nominal charge. Their cuts are not precise enough for final dimensions, but they turn an unmanageable full sheet into pieces that fit in a car and are easy to handle at home.

The takeaway

Support the whole sheet so nothing can pinch. Fit a fine-tooth blade. Set the depth shallow. Put the good face down. Clamp a guide at both ends and check it is parallel — or better, build the self-referencing guide once and never measure an offset again. Cut in one steady pass and let the blade stop before lifting.

Can a circular saw cut plywood as accurately as a table saw?

Which side of the plywood should face up?

The good face goes DOWN. A circular saw's teeth travel upward through the workpiece, so any splintering appears on the upper surface. This is the opposite of a table saw, where the blade enters from below the table and the good face goes up. Getting this backwards is the most common cause of a chipped edge on a first cut.

What blade should I use for plywood?

Do I need a track saw?

No. A track saw is a circular saw with a factory-made guide rail and a zero-clearance edge, and it is genuinely excellent — but a clamped straightedge does the same job for the price of a clamp.
